Corrugated Packaging for Shopify Stores: Flutes, Box Styles and Sizes That Cut Damage

A professional fulfillment warehouse featuring custom branded corrugated boxes from The Pioneer

Sell real, physical stuff on Shopify? Then your shipping box is quietly doing a lot of work, it has to keep the product in one piece, it shouldn’t push your postage up, and it’s the very first thing your customer gets their hands on, so yeah, it matters more than people think when they’re busy picking fonts for the logo. Corrugated is what nearly every store lands on in the end. Cheap enough, tough enough.

Honestly the choices that count are few. You need the right board, a box style that fits the way you actually pack at your table, and a short list of sizes that covers most orders (not every SKU, just most orders), and once that’s sorted the printing is the fun bit.

What Corrugated Board Is (and Why Flat Cardboard Won’t Do)

Peel the edge of any brown box and look. Two flat paper sheets, wavy stuff in the middle (we call that the flute), and the waves are what save you when a driver drops a 20 lb parcel on top of your order or it slides off a belt at the depot, because the arches give a little and spring back where plain card would just crease. A cereal box? That’s paperboard, one solid sheet, lovely to print on and fine on a shelf, but it gives up fast at the bottom of a delivery truck.

Flute size is where it gets a little technical, so here’s the rough version we give people at the counter:

  • E-flute, about 1/16 inch, smooth, prints really well, our usual pick for light mailers.
  • B-flute, about 1/8 inch, takes a puncture better, a decent middle ground.
  • C-flute, around 5/32 inch, is what most brown shipping cartons are made of.
  • A-flute, roughly 1/4 inch and the most cushion, though you don’t see it much anymore.

Most Shopify shops selling cosmetics, books, jewelry or small gifts are fine with E-flute mailers. Glass is different. Anything over ten pounds or so, we’d move up to B or C-flute or a double wall board, and if you want the long version our guide on single, double and triple wall boxes goes through it properly.

Choosing Corrugated Packaging for Shopify by Weight and Fragility

You’ll run into ECT ratings. Edge crush test, basically how hard you can push down on the edge of the board before it buckles, which tells you roughly how well boxes stack in a warehouse or a truck. 32 ECT single wall is the everyday one, good for products up to around 40 pounds if they’re packed well, 44 ECT buys you a bit more margin, and double wall (two flutes, one on top of the other) starts somewhere near 48 ECT.

How do you choose, then? Think about what’s going in. A T-shirt or a paperback or a candle tin, just get an E-flute mailer and stop worrying. Ceramic mugs, glass bottles, that kind of thing, we’d say B-flute or 32 ECT with an insert or at least some wrap. Cast iron pans or framed art is double wall territory, and please don’t cheap out on the inside protection, because that’s where breakage claims come from. Our custom corrugated boxes come in single, double and triple wall for pretty much this reason.

Mailer Boxes vs Regular Shipping Cartons

Mailers are the ones with a hinged lid and a little tuck at the front that opens up like a toy chest, and you can get away with a single sticker to close them and print the inside too. Slotted cartons? Cheaper. Four flaps top, four bottom, they eat heavy stuff for breakfast, but you will be taping them and when your customer opens one it feels more like a warehouse delivery than a present (which is fine for refills, to be honest).

Plenty of stores run both. Printed mailers go on the stuff people buy as gifts or post on Instagram, and a plain kraft corrugated box handles bulk orders and the heavy items. Not sure which camp you’re in? Start with custom shipping boxes and a one-color logo, it’s a cheap first step and still looks like you meant it.

Settle on Three to Five Box Sizes

Each extra box size is more shelf space, more mix-ups at packing time and one more thing to reorder. Small stores can usually cover most orders with three to five. Go into Shopify, pull your last few hundred orders, group them by what ships together and then measure the most common combos with an actual tape measure, not the product page.

Here’s one we saw. A candle and home fragrance store found that nearly all its orders were one candle, two candles, or a candle with a diffuser, so they ended up with three boxes, something like 4 x 4 x 4, 8 x 4 x 4 and 8 x 6 x 6 inches inside, and the odd big order just goes in two boxes. Tight sizes also help with dimensional weight, which carriers charge once a box gets bulky. Every label, a little cheaper.

Shipping Clothing in Corrugated Boxes

Apparel is where people ask if they even need a box, since poly mailers cost less. For a single tee, to be fair, often you don’t. Boxes pay off for structured pieces like blazers or shoes or hats that would get squashed, for gift orders, and for brands where how it arrives is part of what the customer paid for, because a folded shirt in tissue inside a printed mailer looks like a boutique purchase and the same shirt stuffed in a bag looks like a return.

Size around the folded garment. Not the hanger. A flat box about 12 x 9 x 3 inches fits a folded shirt or knit, a deeper 14 x 10 x 4 takes hoodies and jeans, and shallow boxes keep the creases sharper anyway. Corrugated copes with a damp porch better than a paper bag (it’s not waterproof though). Fashion brands like our colored mailer boxes for a bold outside without paying for full print.

Same Rules on WooCommerce, and What Dropshippers Can Control

Nothing here is really about Shopify. WooCommerce, Etsy, Squarespace, it’s the same carriers, the same dimensional weight rules, and you still need a box that fits. One tip we give everyone: put your real box sizes into your shipping settings, so what checkout quotes is what you actually end up paying.

Dropshipping’s harder. The product often leaves a supplier warehouse before you ever see it, so the outer box usually isn’t yours to pick, but sometimes you can send branded boxes or inserts or thank-you cards to the supplier or a fulfillment center and have them packed in, depending on the supplier and usually for a small fee per order. When a store grows, a lot of owners shift the best sellers to a 3PL they control, and that’s normally when a printed corrugated box starts to make sense. Ask your supplier what box sizes they use first.

Corrugated Packaging for Shopify FAQs

What ECT rating do I need for e-commerce?

For most parcels under about 40 pounds, 32 ECT single wall is enough. Heavy, stacked high or fragile inside? Go 44 ECT or double wall.

Are corrugated mailers recyclable?

Most corrugated and kraft boxes can go in the curbside bin. A heavy plastic lamination can mess with that, so ask us if your customers care about it.

How many box sizes should a small store stock?

Usually three to five, based on your most common product combos and not every single SKU you sell.

At The Pioneer Packaging minimums are low (often around 50 boxes depending on the style), dieline and artwork setup is free, and ground shipping in the USA is free too. Send us your product sizes and we’ll suggest a board and a box size that fits your orders.
