Mailer Box Dimensions: Complete Size Guide (Charts, Types & Tips)

Mailer Box Dimensions: Complete Size Guide (Charts, Types & Tips)

Here’s a story we hear way too often.

Someone orders 500 mailer boxes, they show up, the first batch of orders goes out, and about three days later the emails start. Dented product. Tissue paper squashed flat. That “premium unboxing” they paid a designer for? Felt kind of sad and rushed.

And the cause wasn’t the product or the printer. The box was 2 inches too wide, so everything slid around in the truck and the padding did nothing.

So yeah, mailer box dimensions are a bigger deal than they look. Size decides how well the product’s protected, what you pay to ship it, how much shelf space the flat boxes eat up and how your brand comes across the second someone lifts the lid. Below we go through every standard size range, what tends to fit where, and how to measure properly so you don’t end up in that story.

What Makes a Mailer Box Different from a Regular Shipping Box?

Quick detour before the numbers. People say “mailer box,” “shipping box” and “cardboard box” like they’re the same thing, and they really aren’t. If the terms are fuzzy, our explainer on what a mailer box is covers the basics.

Three things make a mailer a mailer.

It locks itself shut. Tuck the lid’s dust flaps in and it just stays closed (no tape, no glue), which is half the reason opening one feels so satisfying.

It’s cut from one sheet. Base and lid are scored and folded out of a single piece of corrugated, which is different from a regular slotted container (an RSC, the classic shipping box) with flaps top and bottom that you tape closed.

It’s made to be printed on. A plain shipper is built to stack and protect, full stop. A mailer does that too, plus it carries your logo and colors for the moment the customer picks it off the porch.

One more thing that trips people up. Mailer box dimensions from a supplier almost always mean the inside. Plenty of shipping box makers quote the outside instead, and if you mix the two up your product won’t fit, or your DIM weight math goes sideways.

How Mailer Box Dimensions Work: L × W × H Explained

Every mailer box gets three numbers, Length × Width × Height, and always in that order.

  • Length is the longer side of the opening when the box lies flat
  • Width is the shorter side of the opening
  • Height is how deep the box is, base to rim

Catalogs sometimes say “depth” instead of height. Same thing. If a rep tells you the box is “4 inches deep,” it’ll stand 4 inches tall on a shelf once it’s folded up.

So a 12 × 9 × 4 inch box gives you a 12 by 9 inch opening up top and 4 inches of depth underneath, and everything inside that depth is your room to work with.

Standard Mailer Box Sizes: The Complete Size Chart

Small Mailer Box Dimensions

Small mailers are for palm-sized stuff. Jewelry, skincare samples, a single candle, accessories, that little add-on in a subscription.

Box Size (Interior)Inches (L × W × H)CentimetersBest Products
XS Mini4 × 4 × 2 in10 × 10 × 5 cmGift cards, earrings, charms
XS Standard5 × 4 × 2 in12.7 × 10 × 5 cmRing boxes, small vials
Small A6 × 4 × 3 in15.2 × 10 × 7.6 cmLip gloss, phone cases, small books
Small B7 × 5 × 3 in17.8 × 12.7 × 7.6 cmFace masks, accessories, keychains
Small C8 × 6 × 4 in20 × 15.2 × 10 cmSmall electronics, cosmetic kits
Small D9 × 6 × 3 in22.9 × 15.2 × 7.6 cmSunglasses, wallets, notebooks
Small E10 × 7 × 4 in25.4 × 17.8 × 10 cmPaperbacks, candles, small mugs
Small F10 × 8 × 4 in25.4 × 20.3 × 10 cmSkincare bundles, small toys

These keep shipping cheap because the DIM weight stays close to what the product actually weighs. The catch is there’s not much room for void fill, so whatever goes in either needs barely any padding or should fit snug on its own.

Medium Mailer Box Dimensions

Most online orders live here. If we had a dollar for every 12 × 9 × 4 we’ve printed… it swallows a folded shirt, a hardcover, a three-piece skincare set, no fuss.

Box Size (Interior)Inches (L × W × H)CentimetersBest Products
Medium A11 × 8 × 3 in28 × 20 × 7.6 cmFlat-pack clothing, magazines
Medium B12 × 9 × 4 in30.5 × 22.9 × 10 cmT-shirts, folded pants, skincare sets
Medium C12 × 9 × 6 in30.5 × 22.9 × 15 cmHoodies, small shoes, bundled products
Medium D14 × 10 × 4 in35.6 × 25.4 × 10 cmLarger books, folded jeans, accessories
Medium E14 × 11 × 6 in35.6 × 28 × 15.2 cmSneakers (women’s), toys, gift sets
Medium F16 × 12 × 4 in40.6 × 30.5 × 10 cmFlat apparel, tablet cases, art prints
Medium G16 × 12 × 8 in40.6 × 30.5 × 20 cmMultiple items, kitchen gadgets

Height usually decides it in this range. A folded tee drops into a 12 × 9 × 4 no problem, but add a hoodie, or that same tee with tissue and a thank-you card on top, and you’ll want the 12 × 9 × 6.

Large Mailer Box Dimensions

Subscription kits, shoes, chunky sweaters, a throw pillow. Past roughly 18 inches DIM weight starts to bite, so ask yourself if a cleverer insert could get you down one size, because it often can.

Box Size (Interior)Inches (L × W × H)CentimetersBest Products

Extra Large Mailer Box Dimensions

At this point a mailer is basically doing the job of a regular corrugated shipper. The brands that use XL mailers are mostly subscription companies sending big curated boxes, or wholesalers who still want their bulk orders to look branded.

Interior vs. Exterior Dimensions: The Measurement That Actually Matters

Honestly? This is the mistake we see most on big orders. Wrong either way, it costs.

Interior dimensions are the space your product actually sits in. That’s what you hold up against your product’s measurements, and when a spec sheet says 12 × 9 × 4, that’s the inside.

Exterior is the full footprint, what the box takes up on your shelf and in the warehouse and in the back of a delivery van. Carriers use the outside numbers to work out DIM weight.

We wrote a separate walkthrough on how to measure a box properly, including the mistakes that end up costing brands real money, if you want more detail.

How big the gap is between inside and outside comes down to how thick the corrugated is:

Material TypeWall ThicknessInterior vs. Exterior Difference (per side)
Single-wall (E-flute)~1.5 mm~3 mm total per dimension
Single-wall (B-flute)~3 mm~6 mm total per dimension
Double-wall~6 mm~12 mm total per dimension

Real numbers: a 12 × 9 × 4 inside in B-flute measures about 12.5 × 9.5 × 4.5 outside. Doesn’t matter most days, but right at a carrier’s cutoff that half inch can bump your rate.

Tell your supplier “12 × 9 × 4 inside.” Two extra words, saves a headache.

How to Measure Your Product for the Right Mailer Box

Grab a tape measure before you order anything in bulk. Ten minutes.

Measure at the widest points, the way the thing will actually lie in the box, and if it’s a hoodie get whoever packs your orders to fold it their usual way first because a hoodie folded by you and one folded by your packer on a Friday afternoon are not the same size.

Then pad it out. We’d allow about an inch each side for tissue or crinkle paper, and 1.5 to 2 inches for anything breakable so bubble wrap has somewhere to go, otherwise the corner of your candle jar meets the box wall at every conveyor drop.

Product TypeRecommended Padding Allowance (per side)
Soft goods (clothing, accessories)0.5 to 1 inch
Books, electronics (non-fragile)1 inch
Cosmetics, glass containers1.5 inches
Ceramics, fragile items2 inches

Flip it. Lying down or standing up, whichever keeps the box shallower usually wins on DIM weight.

Work out your smallest box. Add the padding to each product measurement and that’s the smallest inside size you can use. Anything at or above those numbers on all three sides will work.

A Practical Product-to-Box Matching Guide

Mailer Box Wall Types: How Structure Affects Size and Protection

Not all corrugated is the same. The flute, that wavy layer between the two flat liners, decides how thick the walls are, how much they protect and how much weight they’ll take in a stack. Our single vs double vs triple wall guide goes deeper if you’re curious.

Flute TypeWall ThicknessStacking StrengthBest Use
E-flute~1.5 mmLightCosmetics, apparel, light gifts
B-flute~3 mmMediumMost standard mailer box orders
C-flute~4 mmMedium-highElectronics, heavier single items
EB double-wall~4.5 mmHighHeavy products, bulk kits, long-distance
BC double-wall~6.5 mmVery highIndustrial goods, fragile heavy items

For most online brands shipping clothes, cosmetics and accessories, B-flute is the sweet spot between protection and wall thickness. E-flute is great when you want the outside as close to the inside as possible, which helps on DIM weight.

How Mailer Box Size Affects DIM Weight (And Your Shipping Bill)

Carriers bill you on whichever is higher, the real weight or the DIM weight, and DIM weight comes from the outside dimensions:

DIM Weight = (Exterior L × W × H) ÷ 139 (for UPS, FedEx, DHL)

Here’s an example with a 1.5 lb product in three different boxes:

Mailer Box Size (Interior)Est. Exterior SizeDIM WeightActual WeightYou Pay For
16 × 12 × 6 in16.5 × 12.5 × 6.5 in9.6 lbs1.5 lbs9.6 lbs
14 × 10 × 4 in14.5 × 10.5 × 4.5 in4.9 lbs1.5 lbs4.9 lbs
12 × 9 × 4 in12.5 × 9.5 × 4.5 in3.8 lbs1.5 lbs3.8 lbs

Between the biggest and smallest box that’s almost 6 lbs of billable weight on something that weighs a pound and a half. Say you ship 300 orders a month and pay $0.80 a pound, that works out to roughly $1,440 a month you didn’t need to spend.

Honestly, right-sizing your mailer is one of the best-paying decisions a small online brand can make. There’s more on this in our guide to how packaging dimensions affect shipping cost.

Common Mailer Box Dimension Mistakes (and How to Avoid Them)

Measuring the naked product. If it ships inside a printed carton or on a blister card, that whole bundle is what goes in the mailer, hang tag and all.

Ordering off exterior numbers. Some catalogs list the outside. Ask for the inside, or ask for both, because 500 boxes ordered off an outside measurement will be too small.

Guessing the height from a flat product. Clothes are the classic one. A shirt that looks like it needs an inch of depth can need two or three once it’s folded with tissue and a card on top. Do a real pack test first.

Forgetting the lid. The dust flap on a mailer lid overlaps the inside by about half an inch when it closes, so if your product sits right at the rim the lid bows instead of lying flat. Stacks badly, looks bad on the doorstep. Leave at least a quarter inch below the rim.

One box for every SKU. Tempting, we get it, but the lip balm rattles like a maraca and the gift set barely closes. Two or three sizes and you’re fine.

When to Use a Custom Mailer Box Instead of a Standard Size

Standard sizes cover most situations. Not all of them, though, and these are the signs you’d be better off going custom.

Odd shapes, first. Candles like a square footprint, and tubes or cylinders in a rectangle leave pockets of air that a die-cut custom box just doesn’t have.

Then there’s the brand with nine SKUs in nine sizes. Three custom boxes designed around the real products beat four random stock sizes nearly every time.

Stuck between sizes? Say the 12 × 9 × 4 is half an inch short and the 14 × 10 × 4 is two inches too roomy. Make it 12.5 × 9.5 × 4. Less fill, lower DIM weight, done.

And sometimes it’s about image. Fancy skincare in a plain brown B-flute box kind of undercuts itself, and a box sized just right (maybe in rigid board) tells people you sweated the details.

Frequently Asked Questions

What is the most common mailer box size?

The 12 × 9 × 4 inch, by a mile in US ecommerce. Tees, a pair of women’s flats, paperbacks, most cosmetic kits. Stock just one size? This.

What is the difference between a mailer box and a shipping box?

Mailers fold shut on their own and get printed; the regular slotted shipper has flaps you tape and is usually plain brown. If the unboxing matters, mailer. If it’s a pallet of parts headed to a warehouse, plain shipping boxes. Our mailer vs shipping box comparison also looks at cost.

What size mailer box do I need for clothing?

We’d put a folded tee in a 12 × 9 × 4 and bump a hoodie to 14 × 11 × 6, and if it’s jeans or a little bundle, the 16 × 12 × 6 leaves about an inch for tissue.

Are mailer box dimensions interior or exterior?

Inside, nearly always. Double-check anyway. If a supplier gives you exterior numbers, take off roughly half an inch per dimension for standard B-flute to get the real inside size.

What is the largest standard mailer box size?

The biggest commonly stocked mailer is about 24 × 18 × 18 inches, used for bulky soft stuff like quilts, pillow sets and big gift collections. Past that, most manufacturers switch to custom corrugated RSC shippers instead of mailer-style boxes.

How do I calculate DIM weight for a mailer box?

Outside measurements, multiplied together, then divided by 139 if it’s UPS or FedEx or DHL (166 for USPS Priority). You get pounds, and you’ll be billed on that or the real weight, whichever’s bigger.

Can I use a mailer box without any tape? Yes, that’s kind of the whole point. A properly folded mailer locks shut on its own. The only reasons to tape it are tamper evidence on pricey orders, or giving a shipping label a flat spot to stick to.

What mailer box size works for subscription boxes?

The subscription crowd mostly lands on 14 × 11 × 6 or 16 × 12 × 6. Those take 5 to 8 small and medium items with space left for inserts, tissue and a product card. The 16 × 12 × 6 is especially popular because it sits just under the point where DIM weight starts adding real cost.
